Understand dimensional weight first
Carriers charge air and express freight by the larger of actual weight and dimensional weight (DIM weight), calculated as length × width × height divided by a divisor (commonly 5000 for international express, 6000 for some air cargo). A light product in an oversized box can cost more than a heavy one packed tightly.
Ask your forwarder for the divisor and any rounding rules before comparing quotes, and measure your cartons after production — not from the design file. Even a 2 cm reduction per dimension can push a carton into a lower price bracket.
The five levers
1) Right-size the box — eliminate voids with fitted cartons; 2) design for stackability — nesting products and minimizing air space cuts both DIM weight and warehousing; 3) use flat-pack and knock-down designs where the product allows; 4) standardize 2–3 carton sizes across your range so you buy cartons at volume discounts and keep warehouse handling simple; 5) review inner packing — molded pulp and paper honeycomb often replace bulky EPE foam at equal protection.
Before changing packaging, run a drop test with the new design and ask your inspection company to include packaging condition in the pre-shipment report. A 5% freight saving is worthless if it produces 2% damage.
The sustainability angle
EU and US buyers increasingly require recyclable or FSC-certified packaging and packaging material declarations.
